| Nobody calls me at 6 a.m. to ask what a pump costs. They call to ask how fast I can get it running, because whatever that pump was doing has already stopped and the meter is running. This post puts real numbers on that meter. What an hour of unplanned pump downtime costs on a drilling rig, at a saltwater disposal site, and at a municipal lift station, where those numbers come from, and a simple formula you can run on your own operation in ten minutes. |

## What Does an Hour of Unplanned Pump Downtime Cost?

An hour of unplanned pump downtime costs an industrial operation about $125,000 on average, according to ABB's 2023 survey of 3,215 plant maintenance decision makers across oil and gas, utilities, water, and manufacturing. In oil and gas specifically, Siemens and Senseye put the number closer to $500,000 an hour. Those are big-plant averages. Your number is smaller, but it's not zero, and it's almost never what the repair invoice says.

Here's why the averages run so high. The pump is rarely the expensive thing. The expensive thing is everything the pump was feeding. A mud pump doesn't cost $3,000 an hour. A drilling rig standing still because the mud pump is down costs $3,000 an hour, and that's a cheap land rig. A lift station pump doesn't cost $68,000. A sewer overflow can cost that per day in federal penalties before the cleanup starts.

Two more numbers from the same surveys worth knowing:

- More than two-thirds of industrial businesses have an unplanned outage at least once a month (ABB).
- 21 percent still run equipment to failure on purpose, and 72 percent of maintenance teams say downtime got more expensive last year because of parts and shipping costs (ABB, MaintainX).

That last one matches what I see. The pump failure is the same as it was ten years ago. What changed is how long you wait for the part.

## How Do You Calculate the Cost of Pump Downtime?

You calculate the cost of pump downtime by adding four hourly costs, multiplying by the hours the pump is down, then adding the one-time emergency premium and the repair itself.

| Downtime cost = Hours down × (Lost revenue + Idle labor & equipment + Workaround cost + Exposure) + Emergency premium + Repair |
| --- |

What goes in each bucket:

1. Lost revenue per hour. What the pump was producing or enabling. Barrels not disposed, gallons not treated, rig time not billed, product not made. If the work is deferred rather than lost, count the cash you're not collecting this month anyway.
2. Idle labor and equipment per hour. The crew standing around, the rig or trailer or truck that's billing you whether it's working or not. Rig day rates are the classic example. So is a hydroblast crew during a turnaround.
3. Workaround cost per hour. What you're paying to limp along. Vacuum trucks hauling water to another disposal site. A rental bypass pump and the hand watching it. Overtime.
4. Exposure per hour. Regulatory and contract risk that accrues while you're down. Sewer overflow penalties. Liquidated damages on a rig contract. A boil water notice.
5. Emergency premium. One-time costs you only pay because it's unplanned: expedited freight, weekend call-out, overtime at 1.5x, the price difference between the part you needed and the part that was available.
6. Repair. The invoice. Usually the smallest line on the list.

### The 10-minute downtime worksheet

Fill this in for your worst pump. Not your average pump, the one that scares you.

| Line | How to estimate it | Your number |
| --- | --- | --- |
| A. Lost revenue / hr | Daily revenue that stops ÷ 24 | $\_\_\_\_\_\_ |
| B. Idle labor & equipment / hr | Crew hourly cost + any day-rate equipment ÷ 24 | $\_\_\_\_\_\_ |
| C. Workaround / hr | Trucks, rentals, overtime while down | $\_\_\_\_\_\_ |
| D. Exposure / hr | Daily penalty or LD amount ÷ 24, times how likely it is | $\_\_\_\_\_\_ |
| E. Hours down | Diagnosis + parts lead time + repair + restart. Be honest about lead time. | \_\_\_\_\_\_ hrs |
| F. Emergency premium | Expedited freight + call-out + overtime + part substitution | $\_\_\_\_\_\_ |
| G. Repair | The quote | $\_\_\_\_\_\_ |
| **Total** | **E × (A + B + C + D) + F + G** | **$\_\_\_\_\_\_** |

Now compare the total to what a scheduled rebuild or a shelf spare would have cost. That comparison is the whole argument for a [preventative maintenance program](https://evpmp.co/pump-maintenance).

## What Does Pump Downtime Cost by Application?

Pump downtime costs anywhere from a few hundred dollars an hour at a small disposal site to more than $40,000 an hour on an offshore rig. The three examples below cover the calls we take most often on the Gulf Coast. Each one uses published rates or our own shop pricing, and I've labeled every assumption so you can swap in your own.

### Drilling rig: mud pump or charge pump down

The rig doesn't drill without the [mud pump](https://evpmp.co/fluid-handling-systems/mud-pump). Most rigs run two or three, so losing one usually means reduced rate instead of a full stop, but on a deep or high-pressure section you can be at a standstill, and that's the number that matters when you're deciding how fast to move.

| Rig type | Published day rate | Rate per hour | All-in spread per hour (≈2×) |
| --- | --- | --- | --- |
| U.S. land rig (super-spec) | ~$36,000 | ~$1,500 | **~$3,000** |
| Jackup (non-harsh) | $150,000 to $160,000 | ~$6,500 | **~$13,000** |
| Gulf of Mexico drillship | $515,000 to $580,000 | $21,000 to $24,000 | **$43,000 to $48,000** |

*Sources: Helmerich & Payne average North America rig rates, fiscal 2025; Westwood Global Energy jackup fixtures; Transocean fleet status report. Spread factor from Penn State's petroleum engineering program, which puts the rig day rate at roughly half of total daily well cost.*

Worked example, land rig: a fluid end valve and seat wash out at 2 a.m. The spare fluid end isn't on location. Eight hours to get a part and a hand out there, two hours to change it. Ten hours at $3,000 is **$30,000**, before the part, before the call-out, before anyone asks why the spare wasn't on the truck. The same job on a day-rate drillship is north of **$400,000**.

Here's the part that doesn't show up in any survey: planned maintenance on a fluid end is a few hours of work. Unplanned maintenance on the same fluid end, when you're waiting on parts, is a few weeks minimum. Same pump, same part, and the difference is whether you scheduled it or it scheduled you. I covered how we decide between a rebuild and a replacement in [Mud Pump Repair: Rebuild vs. Replace](https://evpmp.co/blog/mud-pump-repair-rebuild-vs-replace). The short version for downtime purposes: the fluid end wears on a schedule you can predict. The power end announces itself with knock, heat, and vibration. Both give you warning if somebody's listening.

### Saltwater disposal: injection pump down

A saltwater disposal well is a pump with a hole under it. When the injection pump or the transfer pump goes down, water stops going in, and two clocks start. One is the disposal operator's revenue. The other is the producer's, because produced water that can't go anywhere shuts in wells.

Published figures to build from:

- Disposal fees run **$0.25 to $1.00 per barrel** by pipeline; trucking to a disposal site can push that to **$2.50 per barrel** (Society of Petroleum Engineers, 2025).
- Texas permits disposal wells up to **40,000 barrels per day**; a busy commercial site in the Permian or along the Gulf Coast commonly takes tens of thousands a day.
- Delaware Basin wells produce roughly **5 to 7 barrels of water per barrel of oil** over their life (SPE), so water capacity is oil capacity.

Worked example, 20,000 bbl/day site (assumption, swap in yours):

- Disposal operator's lost revenue at $0.50 to $1.00/bbl: **$10,000 to $20,000 a day, or $420 to $830 an hour**.
- Producer's workaround, trucking that water to the next site at $1.00 to $2.50/bbl: **$20,000 to $50,000 a day**, assuming trucks and a receiving site are available. On a Friday afternoon, they often aren't.
- If the water can't move and the wells shut in, at 7 barrels of water per barrel of oil that's roughly 2,850 barrels of oil a day deferred. At $65 oil (assumption), that's about **$185,000 a day** of production you're not selling this month.

The injection pump on an SWD is usually a horizontal multistage [centrifugal](https://evpmp.co/fluid-handling-systems/centrifugal-pump) or a plunger pump, with a [charge pump](https://evpmp.co/fluid-handling-systems/charge-pump) feeding it. The charge pump is the one that gets ignored, and when it cavitates the main pump eats the damage. Two pumps, one failure, one invoice.

### Municipal: lift station or booster pump down

Municipal pump downtime doesn't show up as lost revenue. It shows up as an overflow, a boil water notice, a bypass rental, and a letter from the state. The money is real, it's just in the exposure column instead of the revenue column.

- **Clean Water Act civil penalty:** up to **$68,445 per violation per day** as of January 2025 (EPA inflation adjustment).
- **What one overnight failure looks like:** in June 2025 a pump failure at a Baytown, Texas lift station ran from about 10 p.m. to 7:30 a.m. and released more than **100,000 gallons** of wastewater into a creek. One pump, one night.
- **What the penalties actually look like:** a pump station electronic failure in Salinas, California spilled 108,600 gallons and settled for **$193,000**. Seattle and King County were fined **$35,000 and $52,500** by the state for 2024 overflow events. A sewer pump station failure in Charlottesville, Virginia ran 26 hours and ended with a **$10.85 million** repair bill.
- **On the water side:** a peer-reviewed 2026 study of 900 boil water advisories put the utility's own added operating cost at about **$1,020 per day under advisory**, on top of what residents and businesses eat. Portland's water bureau estimated a two-day boil water notice would cost its households **$13 million**.

Worked example, single-pump lift station on a wet weekend: the duty pump trips Saturday evening, and the standby is the one nobody tested. Here's what the emergency bypass costs from our side of the counter. A rental [trash pump](https://evpmp.co/fluid-handling-systems/trash-pump) runs **$300 to $500 a day**. Mobilization to get it out there and set up is **$150 an hour**, and on a weekend that's **1.5x**. Add two operators on overtime through Monday, fuel, and hose. You're a few thousand dollars in before anyone turns a wrench on the pump that actually failed. If the bypass isn't in before the wet well overflows, you're now in a reportable overflow with exposure of up to $68,445 a day, and that's the number the city council will hear about.

The fix on the municipal side is almost always the same: test the standby, keep a rebuilt spare on the shelf, and know who answers the phone on Saturday. More on that below.

## Why Does an Emergency Repair Cost So Much More Than a Planned One?

An emergency repair costs three to more than ten times what the same repair costs when it's planned, according to the University of Tennessee's Reliability and Maintainability Center. The pump didn't get more expensive. Everything around it did.

The cleanest example I can give you is a mechanical seal on a centrifugal pump. Caught when it starts to weep, a seal replacement in our shop runs about **$1,200**. Let it run until it fails at speed and it takes the bearings, scores the shaft, and sometimes cracks the casing. Now it's a full rebuild at **$2,500 and up** depending on the size of the pump, and the pump is down for weeks instead of hours. Roughly 60 percent of pump failures involve the mechanical seal (European Sealing Association, 2025), and most of those started small. The pump in the photo above is what "started small" looks like by the time it reaches our bench.

![top-down view of a failed mechanical seal and spring on a centrifugal pump shaft, with rust staining on the pump casing and an expanded-metal coupling guard](https://evpmp.co/hs-fs/hubfs/Actual%20EV%20Images/Failed%20Seal/IMG_2638.png?width=512&height=700&name=IMG_2638.png)

![Failed mechanical seal on a centrifugal pump shaft at EV Pump’s shop in Scott, Louisiana, showing the worn brass seal assembly, spring, and rust on the bearing frame](https://evpmp.co/hs-fs/hubfs/Actual%20EV%20Images/Failed%20Seal/IMG_2637.png?width=512&height=700&name=IMG_2637.png)

Where the premium comes from, in the order it hits you:

1. Collateral damage. The $1,200 seal that became a $2,500+ rebuild. Same story on a power end that ran low on oil.
2. Parts availability. A stocked wear part ships today. A configured-to-order pump takes weeks to months; engineered-to-order units run four to six months (Empowering Pumps). In an emergency you pay for whatever is available, not what you'd have chosen.
3. Freight. Expedited and hot-shot freight commonly runs 30 to 60 percent over standard, more for true same-day emergencies.
4. Labor. Overtime is 1.5x by federal law. Weekend call-outs and travel add to it.
5. The rest of the operation. Every hour from step 1 to step 4, the four hourly costs from the formula are running.

Put another way, the U.S. Department of Energy's O&M guide says a preventive program saves 12 to 18 percent over reactive maintenance, and a predictive program can save 30 to 40 percent. The Hydraulic Institute puts the purchase price of a pump at about 10 percent of what it costs over its life, with maintenance at 25 percent. If you're only budgeting the invoice, you're budgeting a tenth of the pump.

### Why does a rebuild usually beat a replacement on downtime?

Because the rebuild clock is measured in hours or days and the replacement clock is measured in weeks. A planned fluid end service is a few hours. A new fluid end or a new pump from the factory, ordered after the failure, is a few weeks minimum right now, and that's if the factory has the casting. Back when I ran rotating equipment for a living, the thing I stressed to every manager was this: there is no dollar figure for the difference between replacing something on Tuesday at 10 a.m. and replacing it on Sunday at 2 a.m. You can't put it in a spreadsheet, but you know exactly which one you'd rather have. A [rebuild](https://evpmp.co/pump-repair-replacement-rebuild) also keeps your existing piping, base, and driver, so there's no re-engineering on the back end. When a new pump is the right call, it's usually because the old one is obsolete or was undersized to begin with, not because it's faster.

## What Does Unplanned Downtime Look Like in the Field?

Three jobs from our shop where the downtime cost drove every decision. One thing to know up front: customers in a bind almost never tell me what the downtime is worth to them. Nobody calls and says "this is costing me half a million dollars," because they know it would change the conversation. So the figures below are theirs where they shared them, or from public sources where they didn't. The urgency was always obvious.

### Three trash pumps before a rig start date

Charles Holston Inc. needed three Tier 3 diesel trash pump packages in Utah to support a rig starting August 15, 2025, with no slip room, about six weeks from purchase order. Several national pump companies passed on the timeline. If the pumps weren't there, CHI couldn't service the rig, and the rig doesn't wait. We sourced good used units, refreshed the engines, upgraded the fluid ends, and had all three on the ground on time.

### A hydroblast trailer in pieces during turnaround season

Sage Enviro Tech had a hydroblast trailer sitting disassembled after a customized flywheel failed, with no catalog part number and no second unit to copy. During plant turnarounds, a trailer that can't deploy is a crew that can't bill. For scale, just renting a hydroblast trailer starts at a $500 minimum, before the crew that runs it, and Sage's unit was sitting in pieces instead of earning. We tracked down the original packager, sourced the obsolete flywheel, and rebuilt the John Deere 4045 and Eaton Fuller driveline back to revenue service.

### Obsolete gear pumps before grinding season

Lafourche Sugars had three obsolete Viking gear pumps and grinding season was coming. Sugar cane is worth about $4.4 billion a year to Louisiana's economy, and that money runs through eleven raw sugar mills, each one processing around the clock through a grinding season of roughly 90 days from late September into January (American Sugar Cane League). You don't get to pause grinding season while a replacement pump ships. Waiting on new pumps meant missing the season, so we rebuilt all three ahead of it, in time for pre-season test runs.

## What Actually Causes Unplanned Pump Downtime?

Most unplanned pump downtime traces back to three causes, and none of them are a surprise to the pump. The European Sealing Association's 2025 analysis of 3,500 pump failures found seals involved in about 60 percent, and put the root cause at operations 49 percent, maintenance 28 percent, and engineering 23 percent. That matches our bench exactly.

What we see when a pump comes in after an unplanned failure, most common first:

1. It ran dry. The tank ran out, the suction screen plugged, the charge pump quit. The seal goes first, then everything behind it.
2. Seal failure that was visible for weeks. A drip is a warning, not a nuisance. By the time it's a stream, the bearings are already in the water.
3. Lubrication. Wrong oil, old oil, no oil, or water in the oil. Power end bearings and gear pump bushings don't forgive it.

The first one is an operations problem. The other two are maintenance. Either way, the pump told somebody before it quit. What turns any of these from a four-hour fix into a four-day outage is the fourth thing, which isn't a failure mode at all: no spare and no plan. I wrote about that in [Critical Spares: What Should You Keep on Hand?](https://evpmp.co/blog/critical-spares-what-should-you-keep-on-hand-for-your-pump-system)

## How Do You Cut the Cost of Unplanned Pump Downtime?

You cut the cost of unplanned pump downtime by shortening the hours-down number and shrinking the emergency premium. You don't have to prevent every failure. You have to make each one cheap and short.

1. Run the worksheet on your top three pumps. Once you know a pump costs $3,000 an hour down, a $1,200 seal replacement on your schedule instead of a $2,500+ rebuild on the pump's schedule stops being a debate.
2. Stock the spares that match your lead times. Seals, bearings, wear rings, diaphragms, liners, valves and seats. If you use it often, we'll stock it for you. If it's rare, keep it yourself. Our [in-stock parts](https://evpmp.co/in-stock-pump-parts) list is where to start.
3. Keep a rebuilt spare pump for anything single-point. A lift station with one duty pump and an untested standby has no spare. Swap the spare in, send the failed unit for a [rebuild](https://evpmp.co/pump-repair-replacement-rebuild) on your schedule instead of the pump's.
4. Put the cheap warnings in. Low-level switches, a vibration check on the PM route, oil samples on power ends. These catch the 60 percent that start as a seal.
5. Get on a PM schedule you'll actually follow. The DOE's 12 to 18 percent savings number assumes you do the PM. A [preventative maintenance program](https://evpmp.co/pump-maintenance) with us means we track the intervals so your crew doesn't have to.
6. Know who answers the phone before you need them. A [site survey](https://evpmp.co/free-site-survey) ahead of time means we've seen your pumps, know the models, and can have the right parts on the truck when you call.
7. Have a rental plan. For bypass and dewatering, a [rental trash or diaphragm pump](https://evpmp.co/blog/pump-rentals-on-the-gulf-coast) at $300 to $500 a day is the difference between an overflow and an inconvenience.

## Frequently Asked Questions

### How much does unplanned pump downtime cost per hour?

Industrial unplanned downtime averages about $125,000 an hour across sectors (ABB, 2023) and close to $500,000 an hour in oil and gas (Siemens, 2022). For a single pump, the cost depends on what it feeds: roughly $3,000 an hour on a U.S. land rig, $400 to $800 an hour in lost disposal revenue at a 20,000 bbl/day saltwater disposal site, and up to $68,445 a day in federal penalty exposure for a municipal lift station overflow.

### How do you calculate the cost of pump downtime?

Add four hourly costs (lost revenue, idle labor and equipment, workaround costs, and regulatory or contract exposure), multiply by the hours the pump is down, then add the one-time emergency premium (expedited freight, overtime, call-out) and the repair invoice. The repair is usually the smallest line.

### How much more does an emergency pump repair cost than a planned one?

Three to more than ten times, according to the University of Tennessee Reliability and Maintainability Center. In EV Pump's shop, a mechanical seal caught early is about a $1,200 replacement; the same pump after the seal runs to failure is a $2,500+ rebuild and weeks of downtime instead of hours. The difference comes from collateral damage, expedited parts and freight, overtime at 1.5x, and the operation's downtime while you wait.

### What does a mud pump failure cost a drilling rig?

A U.S. land rig runs about $36,000 a day in rig rate alone, and the total spread cost is roughly double, so a full standstill costs about $3,000 an hour. A Gulf of Mexico drillship at $515,000 to $580,000 a day runs $21,000 to $24,000 an hour in day rate before the spread. Planned fluid end service takes a few hours; unplanned service waiting on parts takes a few weeks minimum. Most rigs carry two or three mud pumps, so one failure usually means reduced rate rather than a stop.

### What does a saltwater disposal pump failure cost?

At published disposal fees of $0.25 to $1.00 per barrel, a 20,000 bbl/day site loses $10,000 to $20,000 a day in disposal revenue. The producer's cost is higher: trucking water to another site runs $1.00 to $2.50 a barrel, and if the water can't move, wells shut in. At a 7-to-1 water-to-oil ratio that's roughly 2,850 barrels of oil a day deferred.

### What happens when a municipal lift station pump fails?

If the standby doesn't start and a bypass pump isn't in place, the wet well overflows and the utility has a reportable sanitary sewer overflow. Federal Clean Water Act penalties run up to $68,445 per violation per day, state penalties for recent overflows have ranged from $35,000 to $193,000, and a single overnight pump failure in Baytown, Texas released more than 100,000 gallons in June 2025. An emergency bypass trash pump rental from EV Pump runs $300 to $500 a day plus $150 an hour mobilization, 1.5x on weekends.

### Is preventive maintenance on pumps worth the cost?

Yes. The U.S. Department of Energy's O&M Best Practices guide puts preventive maintenance savings at 12 to 18 percent over reactive maintenance, and predictive programs at 30 to 40 percent. The Hydraulic Institute estimates purchase price is only about 10 percent of a pump's lifetime cost, with maintenance at 25 percent, so the invoice is the wrong number to optimize.

### Can EV Pump help with an emergency pump failure?

Yes. EV Pump rebuilds and repairs mud pumps, centrifugal pumps, trash pumps, gear pumps, and diaphragm pumps in its shop in Scott, Louisiana, runs mobile service with a heavy focus on a three-hour radius around Lafayette and travels farther with a little notice, stocks common wear parts, and supplies rental pumps for bypass and dewatering. "text" : "Industrial unplanned downtime averages about $125,000 an hour across sectors (ABB, 2023) and close to $500,000 an hour in oil and gas (Siemens, 2022). For a single pump, the cost depends on what it feeds: roughly $3,000 an hour on a U.S. land rig, $400 to $800 an hour in lost disposal revenue at a 20,000 bbl/day saltwater disposal site, and up to $68,445 a day in federal penalty exposure for a municipal lift station overflow."

"text" : "Add four hourly costs (lost revenue, idle labor and equipment, workaround costs, and regulatory or contract exposure), multiply by the hours the pump is down, then add the one-time emergency premium (expedited freight, overtime, call-out) and the repair invoice. The repair is usually the smallest line."

"text" : "A U.S. land rig runs about $36,000 a day in rig rate alone, and the total spread cost is roughly double, so a full standstill costs about $3,000 an hour. A Gulf of Mexico drillship at $515,000 to $580,000 a day runs $21,000 to $24,000 an hour in day rate before the spread. Most rigs carry two or three mud pumps, so one failure usually means reduced rate rather than a stop, unless you're in a section that needs full circulation."

"text" : "At published disposal fees of $0.25 to $1.00 per barrel, a 20,000 bbl/day site loses $10,000 to $20,000 a day in disposal revenue. The producer's cost is higher: trucking water to another site runs $1.00 to $2.50 a barrel, and if the water can't move, wells shut in. At a 7-to-1 water-to-oil ratio that's roughly 2,850 barrels of oil a day deferred."

"text" : "If the standby doesn't start and a bypass pump isn't in place, the wet well overflows and the utility has a reportable sanitary sewer overflow. Federal Clean Water Act penalties run up to $68,445 per violation per day, state penalties for recent overflows have ranged from $35,000 to $193,000, and a single overnight pump failure in Baytown, Texas released more than 100,000 gallons in June 2025."

The U.S. Department of Energy's O&M Best Practices guide puts preventive maintenance savings at 12 to 18 percent over reactive maintenance, and predictive programs at 30 to 40 percent. The Hydraulic Institute estimates purchase price is only about 10 percent of a pump's lifetime cost, with maintenance at 25 percent, so the invoice is the wrong number to optimize."
